Visy’s legacy control environment was overhauled at their Material Recovery Facility (MRF) under strict time constraints – ensuring continuous material recovery performance.

Visy’s Gibson Island site is a large-scale recycling and remanufacturing campus, including a state‑of‑the‑art MRF handling kerbside paper and cardboard. A recent $48 million upgrade expanded its optical sorting capabilities, aiming to divert approximately 39,000 tonnes/year from landfill. After nearly three decades of service, the site’s ABB S100 control system had reached end-of-life and required full replacement to maintain reliability and support future growth.

This project involved a complete controls upgrade across the paper machine, stock preparation systems, and auxiliary plant. The complexity and scale of the change – involving over 3,500 individual I/O connections – was compounded by the need to complete all works within Visy’s 12-day major shutdown. There was no room for delay, rework, or deviation from schedule.

Project Scope

  • Engineered and fabricated 17 new cabinet backplanes off-site, including detailed I/O investigation and mapping of ~3,500 legacy points.
  • Removed all legacy hardware during the shutdown and installed new backplanes into existing frames.
  • Reconnected existing field cabling to new ABB I/O cards, ensuring accurate termination and continuity.
  • Installed multicore cabling from tiered MCCs to a new control cabinet linked to the existing fibre ring.
  • Migrated lower MCCs to the fibre ring to enable remote monitoring and future expansion.
  • Provided commissioning support and worked alongside ABB to fault-find and bring the system online.

Outcomes and Benefits

  • Replaced Visy’s 27-year-old control system without disrupting operations.
  • Delivered all works within the client’s 12-day shutdown window.
  • Enabled full system commissioning and machine start-up without overrun.
  • Reinforced Visy’s production reliability through safer, modern infrastructure.
